A method of manufacturing a composite material in which a fibre matt is placed adjacent a plate electrode in ceramic sol. The application of an electric field to the sol via the electrode results in the deposition of sol particles on the electrode which subsequently permeate the fibre matt. The permeated fibre matt is then removed from the sol, dried out and heated to sinter the sol particles.

The disclosed techniques can be used in a wide variety of applications including replacement for steel frame structures and is especially useful where the electrical properties of steel are undesirable, such as in high voltage transmission towers. Two types of pultrusions are used as structural members to build the entire structure. Lock-in butt joints between all members are made by inserting the compressed ends of the resilient bifurcations of the crossmembers into openings in the receiving member, where they expand to lock in place and are blocked against subsequent compression by inserts. Channels spanning the entire column lengths permit insertion of a crossmember anywhere along the channel where there is an access opening. Cruciform crossmember supports used throughout are made by passing one member through an expandible slit in the other member until corresponding notches interlock, with the joints so created allowing a few degrees of scissoring between the members to facilitate engagement of the crossmembers in the column channels through the smallest window possible.

The precured lugs are shaped from preforms comprising a plurality of resin impregnated fiber reinforced layers formed into a stacks having the fibers of adjacent layers cross one another, with preforms of each lug component being a set of shaped overlapping segments of the lug to be formed. The overlapping segments are then brought together and placed around an inflatable bladder to form an assemblage that is placed in a female mold, preferably of two halves, that are closed for forming the lug. The resulting assemblage is cured, with the bladder pressurized for urging the respective preforms to the mold shaping surfaces, providing a high laminate compaction during cure for a uniform, thin walled, strong, tubular, lug. The lugs are preferably formed with one or more plugs for closely fitting into adjacent open ends of the tubes. The composite tubes may be formed by a method similar to the lug forming method described, or by wrapping a preform up of a number of reinforced fiber layers, around a mandrel, and subjecting the preforms to an inward compaction pressure during cure. These methods provide a thin walled high strength tube.
